I recently upgraded to WIN7 64 and i have noticed that even with tweaking the EV my GPU client constantly eats up 25% GPU ON Vista 64 i had it down to 10 to 12%. Is this normal with Win7?

I don't know Vista or Seven, but are you sure the you're setting the variable correctly (ie : at the right place between System and User variables) ? Does a reboot help ?

I was putting them in User variables Thats where i had them in Vista... i wil tey the other spot and reboot.
Unless something changed in 7 that I don't know about, it should work with the variable in the User variables ... but you have to run the client with the same user as the one that has the variables set ...
No Joy... something changed. No matter what i do GPU2 takes up one core of my CPU if its available. When i run my SMP client at the same time CPU usage varies as the two fight for CPU control. IT snot really slowing me down but just kind of odd.

Core i7-860@3,5GHz (HT on)
FahCore_11.exe 5.8% on average
EV settings for HD 5870:
BROOK_YIELD 2
CAL_NO_FLUSH 0
CAL_PRE_FLUSH 1
FLUSH_INTERVAL 256
Further on I expanded:
aticalcl64.dl_
aticalrt64.dl_
from the latest Catalyst driver 10.10 and renamed them to:
amdcalcl64.dll
amdcalrt64.dll
and replaced the files in fah-folder. (There might be 32-bit version as well - just remove them)

Disable CPU affinity lock (no/yes) [no]?
If you disable the affinity lock, the client will pick any free CPU core. Leave set to no if you want the client to be locked to a CPU core.
Edit: FLUSH_INTERVAL adjusted 128->256 for better optimization

I think you could rise your FI value a bit ... on my 5770 @ 960 MHz on XP 32 bits, I use 256 ...
